Lead-acid batteries are one of the top most highly recycled consumer product. The typical new lead-acid battery contains 60 to 80 percent recycled lead and plastic. When a spent lead acid battery is collected, it is recycled under strict environmental regulations in a lead acid battery recycling plant to recover the lead and plastic. The reclaimed lead and plastic can then be used to manufacture new batteries. Recycling a lead acid battery in lead acid battery recycling plant involves the following procedure. The lead acid battery is broken apart in a hammer mill, a machine that hammers the battery into pieces. The broken battery pieces then go into a vat, where the lead and heavy materials fall to the bottom while the plastic rises to the top. At this point, the polypropylene pieces are scooped away and the liquids are drawn off, leaving the lead and heavy metals, that is further processed to extract lead.

The lead acid battery scrap is fed in batches to the lead rotary furnace, where the reduction reaction is carried out. Reduction of Lead bearing material to crude lead takes place along with the formation of Lead bearing slag. The slag may be collected and smelted in a separate slag campaign in the same or another furnace. The smelted Lead from the lead rotary furnace is then collected into jumbo ingot trolleys. Oxy-Fuel burners are used for lead rotary furnaces to achieve better performance. The process employed, furnace combination, fluxes, reductants etc. are finalized taking into account the required lead acid battery recycling plant capacity, the desired level of flexibility in the lead acid battery recycling plant operation and the composition of available lead acid battery scrap.

Normally the crude lead is directly cast into ingots using ingot casting mechanism, but if required refined lead upto 99.97% purity, the molten lead is tapped directly into a holding kettle which keeps the metal molten for refining. Local exhaust ventilation is provided for lead fumes and dust emissions at the lead and slag tap, launders, moulds, ladles, and refining kettles. This exhaust is taken to the air pollution control system. The air pollution control system usually consists of settling chamber, cyclone, cooling ducts, filter bags, wet scrubber and chimney. The design and specification varies according to the plant capacity.
